the heat-affected zone

The heat-affected zone, or HAZ, is the collateral-damage band of metal right next to a weld that never actually melted but got hot enough to have its microstructure changed anyway. Picture holding a candle near a plastic ruler: the part that touches the flame melts, but the region just beside it, still solid, softens and warps because it got hot. In a weld, the HAZ is that just-beside region: solid metal that lived through a fierce heating-and-cooling cycle and came out different from the metal further away.

What the heat does depends on the metal and its prior condition. In a hardenable steel, the HAZ can be heated into the austenite range and then quenched by the surrounding cold metal, forming hard, brittle martensite that is crack-prone. In a metal that was cold worked or precipitation hardened for its strength, the HAZ heat can undo that: it recrystallizes and softens the cold-worked metal, or over-ages the precipitates, leaving a soft weak band. Either way, the HAZ is a strip of altered structure you did not design for.

This matters because the HAZ, not the weld metal itself, is often the weakest or most brittle link, so cracks and failures frequently start there. Engineers manage it by controlling heat input, preheating to slow cooling, and applying post-weld heat treatment to temper or normalize the HAZ. The honest lesson is counterintuitive: metal that never melted, that looks untouched, can still be quietly ruined by the heat of a weld nearby.

Weld a heat-treated aluminium bracket and the HAZ beside the weld over-ages: its strengthening precipitates coarsen, so a soft band forms that can be markedly weaker than either the base metal or the weld, and the part often fails there.

The HAZ never melts, yet its rewritten microstructure is often the true weak link of a welded joint.

The HAZ can be the weakest part of a weld even though it never melted; whether it hardens (brittle martensite) or softens (over-aged, recrystallized) depends on the alloy and its prior heat treatment.
