continuous manufacturing

Compare a bakery that mixes one big batch of dough, bakes it, then starts over, with an assembly line where flour goes in one end and finished loaves come out the other without stopping. Traditional pharmaceutical manufacturing is the batch bakery; continuous manufacturing is the assembly line — material is fed in steadily and product flows out without interruption, with no discrete batch sitting and waiting between steps.

In a continuous tablet line the unit operations are physically linked: powder is fed and blended continuously, granulated and dried in flow, then compressed, all on one integrated, instrumented train. Because material moves through quickly and is measured in real time by process analytical technology, problems are caught and out-of-spec material can be diverted almost immediately, rather than discovering a fault only after a whole batch is finished.

The advantages are a smaller footprint, less material in process, faster output, and — importantly — scale-up that means simply running longer rather than buying bigger machines. The honest challenges are real: it demands heavy investment in process analytics and control, raises new regulatory questions (what exactly is a batch when production never stops, and how do you trace and recall it?), and requires sophisticated real-time release strategies. Regulators now actively support it, and several approved products are made this way.

On a continuous direct-compression line, near-infrared probes monitor blend potency in-line; if a transient reading drifts out of range, the control system automatically diverts only the affected fraction of powder, while the rest continues to tableting.

Real-time monitoring lets a continuous line reject only the bad portion, not a whole batch.

In a continuous line, a batch is defined by run time or quantity (for example all product made over a defined period), and residence-time distribution — how long material spends in the system — is studied to know how an upset spreads and what to divert.
